Cut to Size Foam FAQs – Everything You Need to Know

From sofa cushions to outdoor seating and custom bedding — here’s what you need to know when choosing foam for your next project.

At Home Upholsterer, we supply Australian made cushion foam in a wide range of grades, shapes and sizes. Whether you're replacing sagging sofa cushions or creating a custom mattress, choosing the right foam cut to size is essential to comfort and durability.

Below, we answer the most common questions we receive about foam density, firmness, measuring, wrapping, and more.

What’s the Best Foam for Sofa Seat Cushions?

Sofa cushions experience heavy daily use, so it’s important to choose a high-density foam that will retain its shape and support over time. Medium to firm foams are typically best for seat bases, while softer foams may be used for back cushions.

Not sure which grade to pick? Our foam calculator includes an “Application” dropdown to help guide your selection based on thickness and use.

Can You Cut Foam to Any Shape and Size?

Yes. We cut foam to custom dimensions and shapes, including rectangles, circles, wedges, and even templates. Most orders are completed within 24–48 hours, although more complex CNC-shaped foam may take up to five business days.

Foam is not cut on demand in store, but you’re welcome to visit our Sydney warehouse to see and feel different foam types before placing your order.

How Do I Measure Foam for Replacement Cushions?

For the most accurate results, measure your cushion cover, not the old foam. Foam compresses over time and may not reflect the true size.

  • Measure seam-to-seam with the foam inside the cover
  • Round up slightly to ensure a snug fit
  • Foam is flexible, so a tight fit helps avoid gaping or wrinkles

If your new foam feels too square or boxy, adding bonded polyester fibre wrap (Dacron) can help round out the corners for a softer, more natural finish.

Do You Offer High-Density Foam for Mattresses?

Yes, we stock high-density foam suitable for:

  • Campervan and caravan mattresses
  • Daybeds and bench cushions
  • Foam overlays or toppers

You can also build a custom layered mattress using a firm high-density base mattress and a softer mattress overlay to combine long-term support with a plush top feel.

What Foam Should I Use for Outdoor Cushions?

Standard indoor foam absorbs water and should not be used outside. If your cushions are exposed to rain, splashes, or wet swimmers, you need reticulated outdoor foam.

Outdoor foam features an open-cell construction that allows water to flow through and drain quickly, reducing the risk of mould and extending the life of your cushions.

What’s the Difference Between Foam Density and Firmness?

Understanding foam specs is key when comparing cushion foam:

  • Density refers to how much material is in a cubic metre of foam. Higher density = more durable foam.
  • Firmness refers to how the foam feels (measured in Newtons). A firmer feel doesn’t always mean higher quality.

For example, a 20-320 foam may feel firm but is low-density and won’t last. A 31-190 grade is both dense and supportive — a better choice for everyday use.

Tip: Always compare foam by its code (e.g. 29-200) to ensure you're getting the right balance of firmness and durability.

What Type of Foam Lasts the Longest?

Foam longevity comes down to density. Higher-density grades resist sagging and hold their shape far longer than cheaper, low-density alternatives.

If you’re investing in cushions for a high-use area like a sofa, bench or mattress, high-density upholstery foam will offer the best value over time.

To soften the feel without compromising durability, consider adding a soft overlay or fibre wrap.

Do You Offer Foam Samples?

While we don’t send out foam samples by mail, you’re welcome to visit our Sydney showroom to test different foam grades before ordering.

Our friendly team can walk you through options and help you compare the feel and quality of various cushion foams in person.

Other Helpful Tips

  • Fitting new foam: Use silicone spray or a vacuum bag to help slide foam into tight cushion covers.
  • Fire retardant foam: Required for commercial seating in restaurants, hospitals, schools and public transport — available on request.
